The Factory of the Future, Today: How IoT-Enabled Climate Control Makes Plants Smarter

Automation is a target that many in the industrial sector are chasing. However, converting existing facilities into smart facilities can be a costly and time-consuming undertaking.

For a company to implement smart manufacturing, its machinery and equipment must be able to communicate with each other and across a network. Many in the industry are beginning to invest in steps toward automation through integrating sensors into their equipment and investing in IoT-ready machines and devices, even if they aren’t ready to put them online yet.

In order to fully integrate with IIoT (the Industrial Internet of Things) and the factory of the future, climate control units must also be brought online for remote monitoring and integration into IoT systems. For this, cooling units must either be replaced or retrofitted.

New Solution for IoT Connected Cooling: Retrofit

For many plant managers, the push towards automation means investing significant amounts of money in new connected devices. However, another option exists for enclosure cooling systems: Retrofit.

Taking a retrofit approach allows all of your systems to “talk” to each other so you can ensure they are performing properly. Real-time monitoring of equipment enables alerts to be sent out, allowing you to get systems back online as quickly as possible to minimize costly downtime for your plant. Tracking data from cooling systems allows plant managers to confirm when equipment is running correctly, determine the hours in use and establish regular maintenance and inspections to keep cooling units running at optimal performance. When your climate products are running correctly, the rest of your sensitive equipment and controls can keep your plant smart.

When to Replace Rather than Retrofit

Retrofitting is the most cost-effective way to bring your climate control solutions online with your smart plant’s systems. However, retrofitting may not always be the best option depending on your current equipment. When should you replace cooling units rather than retrofit them?

  • If your equipment is too old. Assess the age of your equipment, if it is more than five to seven years old, consider upgrading to newer, more efficient and IoT-enabled equipment.
  • If your utility provider is offering incentives for installing more efficient equipment. Upgrade incentives vary based on timing and location, so if you’re considering an upgrade, check with your utility providers to see if there is a current or upcoming rebate program.
  • Was your equipment wasn’t specified appropriately in the first place? One of the most common mistakes when specifying climate control units is installing undersized units. If your current units aren’t performing as they should, consider upgrading.
  • If you’ve upgraded your drives and devices inside the enclosure but not your cooling unit. As drives and PLCs get smaller and smaller, plants will sometimes upgrade the contents of the enclosure, but overlook the climate control unit. If you can replace two drives with four or five, they may be more efficient than the older ones and less energy-loss, but the aggregate heat generated may have increased, meaning your climate solution may not be able to keep up.
  • If your equipment has failed. Obviously, if your unit has failed, it should be replaced rather than retrofitted.

The Rittal Solution for Retrofit

Rittal recently launched an adapter for its Blue e cooling units that, when installed, ensures the units can link up to smart condition monitoring and IoT systems. The adapter can be used to set up condition monitoring for up to ten cooling units in a master/slave arrangement. It is compatible with all wall- and roof-mounted NEMA 12, 3R/4, and 4X rated Blue e units that employ the Comfort Controller. Combining the IoT Interface with the IoT Adapter, Blue e cooling units may be integrated into higher-level systems. The whole system can be configured and commissioned via the web server– quickly, conveniently and without the need for any programming.

In the modern manufacturing setting, movement is everything along with the resulting data. Little thought is given to hydraulic technology, that is until drive physics comes into play. This is when hydraulic technology comes into its own in managing large forces and delivering robust performance.

Here’s a connected hydraulics ‘Myth Buster’ that demonstrates how the latest smart hydraulics are more versatile and cost-effective than you ever imagined.

THE MYTH: Installation is complex

BUSTED: Designers are no longer required to develop an in-depth knowledge of fluid mechanics and technology and increasingly look for plug & produce modules. These ready-to-install modules simply need an electrical current and a connection to the control communication.

THE MYTH: Commissioning takes time

BUSTED: Our smart, connected hydraulics are now commissioned with the same engineering tools as electric drives and control systems. Functions previously carried out hydromechanically are handled by the latest drive software. There are even software assistants available to guide technicians through the commissioning process and suggest suitable parameters.

THE MYTH: Hydraulics waste energy

BUSTED: There’s a preconception that hydraulics are more energy-intensive than other technologies, but things have changed dramatically. Variable-speed pump drives generate the flow in line with demand and reduce speeds accordingly under partial load conditions. Compared to constantly driven pumps, they reduce power consumption by up to 80 percent – a level consistent with that of electric drives of the same size.

THE MYTH: Hydraulics aren’t IoT ready

BUSTED: Smart hydraulics are a well-established part of IoT in production. Analog valves can be made digitally visible cost-effectively thanks to IO-Link and exchange data available through the control system. Smart valves, with their own control electronics and state of the art field bus connection, are as convenient to use as electric drives.

THE MYTH: Hydraulics are high maintenance

BUSTED: Hydraulics offer a distinct advantage when monitoring operating states and deducing possible wear and expected life cycle. With a few pieces of sensor data, such as pressure differential, oil temperature, optically measured contamination or pressure increase over time, software can assess the health of the system.

IoT-capable hydraulic power unit ensures efficient production

With the newly developed, intelligent CytroBox unit, Rexroth combines the benefits of hydraulics with low energy consumption and software-based functions. The integrated CytroConnect IoT service ensures higher availability and avoids unplanned downtimes. With this IoT service, operators can monitor operating statuses and plan maintenance in a cost-effective manner. As a result, fluid technology has taken a further step towards the factory of the future.

The digitalization of mechanical and plant engineering means more than decentralized intelligence, integrated sensors and connectivity. This applies to hydraulics too. With its power density and immunity to impacts and vibrations, hydraulics plays a central role as an important drive technology in Industry 4.0 too. The compact CytroBox unit is revolutionizing hydraulic pressure supply. CytroBox is a modular hydraulic power unit for the medium performance range from 7.5 kW to 30 kW. It comprises optimally tailored, impressively compact components. Compared to previous units, considerable amounts of space can be saved.

75% less oil

One of CytroBox’s unique selling points is it compactness. This is possible because the hydraulic power unit can be integrated into a factory like a control cabinet, i.e. upright. The tank no longer supports all other components – Rexroth developed a special supporting structure for this purpose. In addition, a degassing flow-optimized tank is used. On the basis of extensive CFD simulations, the developers improved the tank geometry so skillfully that the new unit needs only a quarter of the oil required by classic designs: instead of 600 liters, 150 liters are now enough – with at least the same service life. The drive unit – a component which usually takes up a large amount of space in hydraulic power units – is equally compact. The asynchronous servo motor has been replaced by a synchronous servo motor. This is the most efficient motor design, producing the same torque even though it is 80 to 90% smaller. The manifold too was redesigned: thanks to 3D printed sand cores, the block including the internal flow geometry is now cast. As a result of this flow-optimized inner structure, less material and space are required. Thanks to all these measures, the CytroBox has a footprint of just 0.5 square meters instead of one and a half to two square meters. This represents a saving of up to 75%. On top of this, there are energy savings of up to 80% as well as a 10 dB(A) reduction in noise emissions. As a result, noise emissions are lower than 75 dB(A).

Connected for the factory of the future

In the CytroBox, machine manufacturers will find a ready-configured drive controller with numerous integrated functions. Various sensors provide information on the current filter, oil or drive status. The collected sensor data are bundled via IO-LinkMaster and pre-processed by the drive controller so that they can be integrated flexibly into modern machine designs. This means that the CytroBox is IoT-ready.

With the CytroConnect digital service, operators have all information regarding the CytroBox at their fingertips at all times – whether it be information regarding the standardized visualization of the component and operating status or chargeable IoT services such as forthcoming maintenance work and predictive maintenance analyses using Rexroth’s Online Diagnostics Network (ODiN).

The data collected are transferred to the browser-based CytroConnect Monitor web dashboard via Multi-Ethernet or 4G-LTE. As a result, operators can be kept up to date regarding the current operating status and key status indicators on any end device (tablet, smartphone, PC). This plug and play service is free of charge and can be used without additional installation work. CytroConnect is implemented in the CytroBox as standard.

Greater availability thanks to additional analysis functions

In addition to the CytroBox’s automatic status monitoring, maintenance personnel and maintenance managers can add extra solutions for various applications as add-ons. These pay-per-use payment models include additional IoT analysis tools and can be subscribed to on a monthly basis.

For optimizing maintenance processes, the CytroConnect Maintain module offers access to historical sensor data as well as messages if maintenance is required or in the event of critical operating statuses. Pre-defined and custom rules allow customers to improve their maintenance strategy on an ongoing basis. Customers benefit from scalable software solutions from the Bosch IoT portfolio such as the Nexeed Production Performance Manager and the integrated know-how of the Rexroth domain specialists. The Nexeed Production Performance Manager is a condition monitoring software solution for systematic production optimization.

CytroConnect Maintain

With CytroConnect Maintain, data concerning the most important components for reliability and operating life (the hydraulic oil and the drive unit) are assessed. Comprehensive insights into the correlation between the speed of the servo motor and the flow allow the monitoring of system leakage, while correlations between motor data and the operating pressure allow conclusions regarding drive behavior. The leakage sensor, temperature and level sensor, particle sensor, water sensor and oxygen sensor are additional data sources which can be used to make a status diagnosis.

Planning predictive maintenance efficiently

A further add-on, CytroConnect Predict, uses the machine learning algorithms of the Rexroth Online Diagnostics Network (ODiN) for a predictive analysis of the system. With this IoT service, the power curves for a wide range of components are recorded for data analysis purposes. In the event of deviations, the system automatically calculates the expected remaining operating life of the relevant component and informs the operator immediately via a push message. As a result, predictive maintenance application cases can be taken into account predictively in the operator’s maintenance plans, thus ensuring maximum availability.

Conclusion

This new form of hydraulics is energy-efficient, quiet, space-saving and intelligent. In its solution package for Cartesian kinematics, Bosch Rexroth combines a powerful motion controller with modern web technologies and innovative value-added features.

The disruptive solution approach for Cartesian handling from Bosch Rexroth is particularly suitable for machinery manufacturers and end users who want to implement flexibly and reliably adaptable pick-and-place tasks in a short time and at a low cost. Examples include the loading and unloading of injection-molded parts, the sorting of workpieces, or a wide range of intralogistics applications. Bosch Rexroth combines its proven industrial controller with a webserver and a bracket for a typical standard tablet, by means of which the user can visualize the connected handling solution and – graphically-supported – program, teach-in and adjust it as needed. The solution package is comprised of other basic components such as compact servo motors and drives for the kinematics movement, as well as a safety controller for connecting to the tablet bracket for safe teaching-in. From a single source, Bosch Rexroth also optionally offers the mechanical equipment, includinglinear axes with a belt or ball-screw drive and grabbers.

The utmost in connectivity and IT security

In its new handling solution, Bosch Rexroth placed special emphasis on the two key properties of i4.0 –connectivity and IT security. While the optional IoT Gateway ensures the horizontal and vertical networking, the security router with a newly developed IoT firewall, which is also optional, guarantees secure communication between the tablet and controller. Consequently, unauthorized persons can neither log into the controller nor can a virus attack the controller or spread throughout a company’s IT network.

Easy commissioning without parameterization

One of the numerous unique features is the operating concept for the handling solution: Immediately after a servo motor is connected with a drive, the latter reads out the stored parameter set from the feedback memory and thus already has all the characteristic data of the mechanical equipment. The result: a considerable time savings and prevention of errors during commissioning, because the user no longer has to manually enter up to 70 parameters. When Rexroth mechanical equipment is ordered in the future, the parameters will be stored in the feedback memory of the motor while still in the plant. If the user puts his own mechanical equipment into operation; the associated parameter file can also be stored in the feedback memory and is efficiently read into the drive upon connecting.

Safe teaching-in using a standard tablet

The disruptive character of the new handling solution becomes clear during setup, which can be performed wirelessly with almost any consumer tablet. It is expeditiously fastened in a bracket especially developed by Bosch Rexroth for teaching-in, which can be adjusted to the respective size and securely encloses the mobile device. On the top left is a combination emergency stop and enabling button that makes reliable and comfortable teaching-in possible for the user. While the left hand holds the tablet and can press the red button, the right hand is free for other operational tasks. The visualization and operation of the handling system is web-based and applies the HTML5 standard, hence is independent of the tablet OS. An optional security router with an integrated firewall provides for IT security.

Programming without programming knowledge

Bosch Rexroth also made the process programming, which precedes the teaching-in sequence, as uncomplicated as possible. Because it uses the graphical programming language Google Blockly, as is the case with the tablet, no programming skills in conventional terms are required. In order to move an axis from point A to point B, for example, only the start and end positions need to be specified, and a line to connect them with each other. The grabbers are also opened or closed by means of graphical elements. Thanks to variables, logical expressions and loops, it is possible to easily specify and clearly represent various processes, also complex ones if necessary.

Features for increasing productivity and quality

Positively contributing to the performance of an especially economical operating phase of the new handling solution are its versatile functions and expansion options. These ultimately also afford the user a high degree of flexibility for changes in process or format. For example, the Active vibration damping function, which provides greater product quality in combination with a sensor, or initiates the exact countermovements in the open-loop process in the linear module in order to prevent undesirable vibrations or to move sensitive products. Thus, for instance, the utmost in accuracy can be achieved when loading and unloading using the grabber sparing the mechanical equipment for a longer service life.

Preventive maintenance and IoT integration

Preventive maintenance can also be cost-efficiently realized in combined usage with the optional IoT Gateway. In order to collect data for analysis and evaluation of the service life, the motor decoder can also be used as an intelligent sensor. If the motor revolutions are converted into linear movements, the timing for lubrication intervals or the replacement of components can be derived, for example. Communication standards such as OPC UA can provide for easy integration into customer-specific IoT systems as needed.

Economical in every way

The solution package is especially suited for pick-and-place tasks that must be quickly and flexibly adaptable – such as for the loading and unloading of injection-molded parts, the sorting of workpieces, or for various intralogistics applications.

Additive manufacturing is a growth market – sales worth tens of billions of euros are expected by 2020. However, innovative automation solutions are needed if this disruptive technology is to achieve a breakthrough and make the leap from prototype construction and toolmaking to industrial mass production.

If machine manufacturers want to achieve the productivity needed for mass production, they need to reduce the amount of manual work involved, the reject rate and the quality assurance outlay and successfully integrate the machines into the production line. Both challenges can be met through high-performance, intelligent and connective automation.

IoT as a key technology

In the factory of the future, AM machines will be connected horizontally and vertically to higher-level and neighboring IT systems. When it comes to the industrial Internet of things, Bosch Rexroth relies on open i4.0 standards such as OPC UA. With full server/client functionality, processes, cycle times and energy consumption can be evaluated in real time and optimized to achieve better productivity and quality. 3D printing and the factory of the future

What the hardware must be capable of

Whether it be metal, plastic or ceramic: the output in the relevant AM procedure depends very much on the performance of the CNC or motion control system. The shorter the cycle times, the more quickly the NC programs run. The higher the performance, the quicker 3D data can be computed on the CNC and process data collected and processed in real time. The MTX CNC system from Rexroth achieves this with a combination of a high-performance dual core processor and decentralized intelligence allowing fast reaction times. As a result, many additional tasks can be performed by the machine. Planning, programming and the commissioning of all system components take place in a standardized manner via IndraWorks Engineering.

Software makes all the difference

In order to be able to control the application of additive materials precisely and to influence it easily with process variables, the control software too must be particularly powerful. The MTX system software includes numerous AM-specific CNC functions for this purpose. These include an intelligent temperature control system and a 3D online simulation with collision recognition which automatically visualizes the construction time, positioning and printing head travel. The standardized G code is supported by any slicer software. Integrated NC encoding systems protect manufacturer-specific know-how.

Digitizing the workflow

Another key development area is the digitization of the workflow with typical tasks such as print configuration, job management, machine monitoring including online process modification or controlling intralogistics. Because this is not possible without interfaces to the software programs involved (e.g. CAD/CAM systems or simulation solutions), the MTX CNC system has an open system architecture and the Open Core Interface. As a result, machine operators can easily integrate their workflows. In a pre-production context, there are numerous benefits including material simulations or the certification of quality-related parameters. The CNC system thus fits seamlessly into simulation environments as “hardware in the loop”.

Industrial 3D printing in practice

Norsk Titanium AS demonstrates just how efficient industrial 3D printing can be. The world’s leading provider of additive manufacturing technologies for aerospace-grade titanium established the first additive production facility on an industrial scale. In its Rapid Plasma Deposition™ machines, an MTX system controls not only plasma burners but also ten servo axes for producing components and conveying or handling the titanium wire. The MTX system also takes care of process optimization in real time by evaluating sensors and calculating correction values. Bosch Rexroth contributed to the partnership through the experience that it gained during more than 100 group AM projects along with various system components such as drive controllers, supply units, motors and linear systems including the IMS high-precision integrated measuring system.

The German machine tool manufacturer Weisser presented its Weisser additive manufacturing exhibit for the first time at the EMO 2017 and the Metav 2018. Equipped with an additive friction welding unit (AFW), it allows fine layers of metal to be deposited on metal materials and then precision-machined using metal-cutting techniques. As a result, the final contour is maintained with minimal material use. This technology too benefits from the MTX CNC system whose user interface can be integrated seamlessly into the multi-touch operating panel thanks to the open architecture.

The future will be even simpler
